On the utility side, we had Southwire 4/0 AAC coming from a new transformer to the meter base. AAC means all-aluminum conductor. It's lighter than copper and cheaper. But the terminations need the right lugs, the right torque, and anti-oxidant compound. Not a place to wing it.
Inside, the engineer specified 3/0 THHN copper in EMT. Then the distributor called: they didn't have the full run on the shelf. They could get it in six days, or they could offer a substitution sooner. Six days was too late. The substitution was tempting.
Where the Math Went Wrong
I did the voltage drop check by hand before calling anyone. That's when I mixed up the formula.

Vd = (√3 × I × L × R) / 1000
Where Vd is line-to-line voltage drop in volts, I is load current in amps, L is one-way conductor length in feet, and R is conductor AC resistance in ohms per 1,000 feet at operating temperature.
I wrote down 2 instead of √3. That's the single-phase multiplier. It doesn't sound like a big deal until you multiply by the line-to-line voltage and realize the difference can turn a passing feeder into a failing one.
I got a result that said the feeder was borderline over the project's 3% voltage drop limit. I almost called the engineer and asked to upsize the conductor. That would have meant bigger conduit, bigger lugs, and a re-pull on a deadline that didn't allow one. Then I looked at my notes and saw the mistake.

What the Rush Delivery Actually Cost
After all that, the original 3/0 THHN was still the right call. We found a distributor that had the full length of Southwire THHN on hand and could deliver it by Thursday afternoon—if we paid $470 for next-day freight.
The cheaper option was about $200 less and would take six days. On a project with a fixed shutdown window, six days might as well have been six weeks. I used to think rush fees were a scam. I don't anymore.
$470 bought certainty. Not speed. Certainty. The cost of missing the shutdown window would have been a displaced crew, another year of downtime, and a lot more than $470 in lost production. In that context, the freight charge was the cheapest part of the job.
Would I pay that on every job? No. If the deadline is flexible, standard freight is fine. But when a missed date has a hard cost, "probably on time" is not a plan.
What I'd Do Differently
The shutdown happened on schedule. The feeder energized at 4:15 p.m. on the last day. The Southwire 4/0 AAC terminations torqued cleanly, the megger readings were stable, and the voltage drop measured close to what the corrected formula predicted.

- Write down the formula and mark whether it's single-phase or three-phase before you type numbers in.
